Calculation framework: Takt time divides net available time by buffered demand. Capacity applies current staffing and efficiency to observed cycle time; required staffing reverses that relationship.

How the calculation works

Net production minutes subtract planned loss from every scheduled shift. Buffered demand is required units × the selected demand factor, and takt time is net time ÷ buffered demand. Observed cycle time is adjusted for efficiency to estimate per-worker output; comparing that capacity with demand gives utilization, staffing, and the capacity gap.

Example

A five-day plan with two 8-hour shifts per day and 30 minutes planned loss per shift provides 4,500 minutes. A 5,000-unit order with 10% buffer becomes 5,500 units, so takt time is 0.82 minute per unit. A 45-second observed cycle at 90% efficiency becomes 0.83 minute of labor per unit. Four workers provide capacity for 21,600 units; two workers are the rounded-up requirement for this demand.
